Ultrasonic Weld Inspection System for Rear Axles
Customer: A major manufacturer of heavy commercial vehicles, including heavy trucks, buses, and industrial or marine engines
Project: Automated ultrasonic inspection system for weld verification of rear axle components.

Product Description

Syntronic developed a specialized ultrasonic weld inspection system to support quality assurance in a major North European manufacturer of heavy commercial vehicles, in their rear axle manufacturing process. The solution provides automated, high-precision inspection of critical welds, ensuring structural integrity while integrating seamlessly into an existing production environment.

The system combines advanced ultrasonic testing technology with custom fixture design and intelligent control software to deliver reliable, repeatable inspections as part of the manufacturing process. By automating weld verification, the solution helps improve product quality, reduce manual inspection efforts, and support efficient production.

Scope

The project included the design and development of a dedicated ultrasonic inspection fixture tailored specifically for rear axle production line. The system utilizes rotating ultrasonic sensors that provide 360° coverage, enabling comprehensive inspection of welds around the entire component.

A PLC-controlled architecture ensures precise positioning, synchronized inspection routines, and consistent measurement performance throughout the process. To enable seamless operation within the production environment, the inspection system was integrated with the manufacturing cell through custom-developed software, providing automated communication, data handling, and process control.

The complete solution delivers reliable weld evaluation while supporting production throughput and maintaining the high quality standards required for safety-critical automotive components.

Results

The ultrasonic inspection system provides an automated and reliable method for verifying weld integrity in rear axle assemblies. Full circumferential inspection combined with intelligent automation ensures comprehensive quality control without compromising production efficiency.

By integrating advanced ultrasonic testing, PLC-controlled operation, and custom software into a single solution, Syntronic delivered a robust inspection platform that enhances traceability, improves process reliability, and supports consistent manufacturing quality.
